I think the problem is that you cut a template and you can not cut exactly on the line. Try offsetting the template to account for the plasma cutter tip. The template would probably look deformed (like a negative film) but the path it would allow would be the expected result.

I want to add that this was an amazing video and I loved that you are showing what the maslow can do. The gnome turned out nice.
